Methods to Achieve Uniform Full Fusion for Large Cross-Section Copper Busbars with Polymer Diffusion Welders

Jul 18,2026

Large cross-section copper busbars are key conductive connectors for power grids and new energy storage. Their welding quality directly determines power transmission stability and equipment safety. Copper has high thermal conductivity and fast heat loss; uneven pressure distribution easily causes partial or edge incomplete fusion during diffusion welding, damaging conductivity and mechanical strength. Implementation methods below.

I Pre-Welding Preparation (Foundation of Uniform Fusion)

1.Pre-process welding surfaces: Remove oxides and impurities to guarantee consistent contact.

2.Use customized fixtures for accurate positioning and even stress distribution.

3.Preheat copper bars to reduce rapid heat dissipation.

II Core Parameter Optimization (Control Fusion Quality)

1.Layered multi-zone synchronous heating: Apply segmented preheating, heating & holding cycles adjusted by busbar thickness for thorough, even heat penetration.

2.Gradient pressure control: Set progressive pressure matching cross-section size, avoiding under-pressure (incomplete diffusion) or over-pressure (copper deformation).

3.Appropriate extended holding time: Enable full internal atomic diffusion; avoid excessive holding which creates coarse grains and heavy oxidation.

III Welding Process Adjustments (Solve Uneven Fusion)

1.Shield gas assisted welding: Reduce high-temperature oxidation and heat loss, remove oxide barriers to atomic diffusion.

2.Multi-zone balanced heating: Arrange heating elements evenly with synchronized power output for homogeneous temperature field.

3.Slow natural cooling after welding, keep continuous shielding gas supply.

IV Equipment Calibration & Maintenance

1.Regular calibration of temperature controllers, pressure sensors; replace degraded heating parts for precise parameters and even heat.

2.Maintain electrodes & fixtures: Grind off oxide and wear areas, check flatness for full contact and uniform pressure.

3.Inspect gas circuits & thermal insulation: Fix gas leaks, repair damaged insulation to cut heat waste.

V Operation Standards & Quality Inspection

1.Only trained operators; standardize all steps to avoid displacement and surface contamination.

2.Small batch trial welding before mass production, test performance and adjust parameters.

3.Full visual & non-destructive testing after welding to reject defective busbars.
