Electrode copper sticking, material adhesion, tip nodules and workpiece tearing‑off are frequent process defects during medium‑frequency spot welding of motor busbar terminals. Operations such as electrode grinding or current reduction can only relieve problems temporarily instead of providing fundamental solutions. Long‑term electrode sticking causes surface scratches, excessive indentations, uneven surfaces, abnormal resistance, cold‑joint detachment and other failures on busbar terminals.

I Core Mechanism of Electrode Sticking
Spot‑welding sticking on motor busbar terminals mainly arises from mismatch between material properties of pure‑copper terminals and welding processes. Pure copper features low melting point and high thermal conductivity and softens easily under high temperature. Instant high spot‑welding temperature slightly melts terminal contact surfaces. Under high welding pressure, molten copper adheres tightly to electrode surfaces. After cooling, defects such as copper sticking, nodules and burrs are formed. For busbar terminals with coatings, high‑temperature melting and precipitation of surface coatings aggravate slag accumulation and material adhesion on electrodes.
II Root Causes of Electrode Sticking
1.Excessive welding heat and unreasonable parameter settings.

3.Failed electrode water cooling and severe heat accumulation.

III Cascading Defects Induced by Electrode Sticking
Copper nodules on electrodes lead to pits and scratches on busbar terminals, causing appearance‑related scrap. When workpieces tear off from electrodes, terminal surface layers are ripped and conductive structures get damaged. Deformed electrode tips generate inconsistent weld sizes, resistance fluctuation and overheating during operation. Frequent electrode grinding interrupts production flow, lowers productivity and brings unstable batch quality. In severe cases, busbar terminals are damaged.
IV Rectification Solutions
1.Optimize welding parameters: Appropriately reduce welding current and shorten welding duration. Adopt short‑cycle fast heat‑concentrating welding to avoid prolonged high‑temperature heat accumulation of copper and electrodes. Meanwhile slightly raise welding pressure to compress gaps between copper‑foil layers and eliminate arcing & heat accumulation at source.
2.Recondition electrodes: Timely grind electrode tips to thoroughly remove copper nodules, slag and grooves. Keep electrode tips flat and smooth; align upper and lower electrodes in parallel to avoid local overheating caused by concentrated single‑point current.
3.Inspect cooling system: Dredge water‑cooling pipelines and remove scale & impurities to guarantee unobstructed water circuits and normal heat dissipation, prevent long‑term high‑temperature softening of electrodes and continuous sticking failures.
4.Clean workpiece surfaces: Remove oil, oxide layers, coating impurities and dust from welding zones of busbar terminals before welding. Ensure clean contact surfaces to stabilize contact resistance and prevent local over‑heating adhesion.
V Fundamental Process Improvement
1.Standardize welding parameters: For copper busbar welding, apply short‑time pulse heating, sufficient pre‑compression & pressure stabilization and post‑weld pressure‑hold slow‑cooling processes. Complete fusion rapidly without residual heat accumulation to avoid softening and sticking of copper surfaces.
2.Special‑purpose electrodes: Replace ordinary electrodes with special electrodes featuring high‑temperature resistance, low softening tendency and good anti‑sticking performance. Adopt spherical electrode tips to disperse current and pressure, avoid single‑point heat concentration and reduce sticking incidents & electrode‑grinding frequency.
3.Standardize terminal fitting & positioning: Lay busbar terminals flat with accurate alignment, free of offset, warped edges or suspension. Fix via dedicated tooling to achieve full and even fitting over whole welding surfaces and completely eliminate arcing & heat‑caused defects in gaps.
4.Temperature regulation: Electrodes keep accumulating heat in continuous production. Timely stop production for heat dissipation; fine‑tune process parameters according to working conditions to prevent batch sticking failures induced by abnormal temperature.
5.Implement daily electrode maintenance: Grind electrodes upon minor sticking, correct deformed tips promptly and clean scaled water pipelines. Never operate with faulty electrodes.
