Methods to Repair & Extend Service Life of Graphite Tips with Rapid Wear in Transformer Flexible Connector Polymer Diffusion Welding
Aug 08,2026
Polymer diffusion welding is widely used for manufacturing copper flexible connectors of transformers and energy storage devices. Graphite tips undertake heat conduction, pressure application and workpiece forming. When processing large cross-section connectors, graphite tips easily suffer oxidation, peeling, chipping, sinking and edge collapse. Excessive wear not only raises consumable cost and delays production, but also causes inconsistent thickness, unstable pressure, cold joints and cracking of products. Most rapid wear is not caused by raw material quality, but unreasonable process, uneven stress and irregular maintenance.

I Root Causes of Fast Graphite Tip Wear
Processing large cross-section workpieces brings heavy load with long heat-preservation time, resulting in surface fatigue and oxidation of graphite. Softened copper under high temperature extrudes and rubs molds continuously to form grooves. Misplaced workpieces cause local overload on tips. Frequent machine startup & shutdown creates repeated thermal expansion & contraction, generating microcracks and surface peeling of graphite.
II Production Problems Caused by Worn Tips
Worn, peeled or chipped graphite leads to dirty product surfaces, uneven indentation and thickness deviation. Uneven mold stress triggers local cold joints, delamination and poor edge forming. Frequent tip replacement disrupts production flow and increases material waste.
III Graphite Tip Repair & Reuse Methods
1.Cleaning & Decontamination: Remove copper powder, carbon and oxide impurities on surfaces and tiny pores; no hard scraping to avoid secondary damage.
2.Surface Grinding & Leveling: Grind away oxide layers, grooves and bumps to obtain smooth, even surfaces for uniform heat & pressure distribution.
3.Edge Chamfering: Grind broken edges into rounded arcs to eliminate stress concentration and improve impact resistance against re-chipping.
4.Dehumidification & Protection: Low-temperature baking to remove moisture; spray high-temperature protective coating after cooling to isolate air and reduce oxidation & abrasion.
5.Parallel Calibration: Adjust parallelism of upper & lower tips after repair to ensure full uniform contact and unilateral abrasion prevention.
IV Long-Term Life Extension Optimization
1 Optimized Pressure Process: Segmented pressure control – low pressure flattening → medium pressure diffusion → final pressure shaping. Avoid blind high pressure to reduce extrusion damage.
2 Reasonable Temperature Control to Prevent Overheating: Match temperature with workpiece thickness; cool down during standby/idle operation to cut high-temperature oxidation and powdering.
3 Standard Slow Cooling: Keep pressure while cooling gradually post-welding to release thermal stress and reduce microcracks & peeling.
4 Pre-Workpiece Treatment: Trim loose strands and burrs, clean oil & oxide; center placement to prevent copper wire outward friction and carbon accumulation.
5 Regular Routine Maintenance: Clean tips timely; repair minor wear immediately to prevent defect expansion.
6 Periodic Mold Calibration: Check and adjust parallelism & horizontality of tips to eliminate local high-pressure abrasion.
V Daily Inspection & Maintenance Rules
Check tip surface and edges before daily startup; grind small defects immediately. Clean dust after repair to avoid product defects and secondary mold wear. Cool naturally after high-temperature operation; handle gently to prevent invisible internal cracks from collision, which break under pressure during welding.
